I'll just mention one thing again, as it seems you didn't consider this so far:

...make sure you read up on the maxtransfer bug. In hdtoolbox, a maxtransfer value of 0x1fe00 (or lower) needs to be stored (by pressing the enter key) for each partition before you copy anything to the card. And if the card is larger than 4GB you need to use a modern file system.

The consequence of skipping those steps wil be that your files will be corrupted.

By the way there is no cf card size restriction with the pcmcia (Both cfd and fat95 use TD64 so it supports at least 128GB), but still, it may be that a higher percentage of older/smaller cards work for other reasons.
